Before casting Routh as Superman in the Superman Returns movie, Warner Bros. had spent over 10 years crafting an arrangement to revive the establishment, titled Superman Flyby, with potential stars including acclaimed artists Nicolas Cage, Josh Hartnett , Brendan Fraser , Tom Welling , Paul Walker, Henry Cavill (who in the end became Superman in Man of Steel (2013)), James Marsden, Ashton Kutcher, Keanu Reeves, Will Smith and James Caviezel, and organized executives like Tim Burton, Wolfgang Petersen, McG, Brett Ratner and Shekhar Kapur. At the time executive Bryan Singer embarked on the adventure, he requested that an obscure on-screen character be cast in the role, in the tradition of the launch of the most popular Superman movie, Christopher Reeve.

Routh, then 24, had recently auditioned for Chief McG and was scouted by Singer after seeing Routh’s taped audition. The artist, who has since noted that Routh was the example of “our collective memory of Superman,” was intrigued by Routh’s resemblance to the comic book icon and found the humble Midwestern roots of the ideal artists for the job, as was his “combination of helplessness and confidence”, which helped him remember Christopher Reeve. The singer chose to play Routh after the two met on August 13, 2004, however, he didn’t tell Routh until two months after the fact when Routh’s casting was reported in October 2004, making him a “great name of the moment”.

Before filming began, Routh grew for the job, increasing 22 pounds to peak at 218 pounds. Recording for Superman Returns began in Sydney in February 2005. The film was released in the United States on June 28, 2006 and dazzled most pundits, but was a film industry disappointment, grossing just 200 million. dollars in the United States against its assessed spending plan of $270 million. Routh was tagged to appear in two potential sequels, but due to the average film industry the results never appeared
